Novel Assembly Process for High Efficiency, High Reliability and Low Cost LED-based Retrofit Lamp

LEDs are emerging in the lighting industry, starting with retrofit lamps having medium optical power ratings. They will gradually become competitive for high power applications and custom, “smart” lighting systems, as device engineers increase the semiconductor chip internal efficiency, and add electronic functions to it, while packaging engineers concurrently optimize thermal solutions and reduce overall assembly costs. In our presentation, we are reporting a 7W, 400 lumen, LED based retrofit for a 35W halogen MR16 lamp. This work was carried out in the frame of the PacteLED project funded by ADEME. The core of the lamp is made of 4 SMT LEDs, mounted on an annular copper core PCB. Using a patented 2-step moulding process, we built a composite heatsink made of highly thermally conductive and cost effective stamped aluminum fins and a small quantity of thermally conductive polymer for efficient thermal transfer and clamping of the copper PCB. Replacing machined parts by stamped and moulded parts reduces manufacturing cost. Simultaneous attachment or fins and PCB also does, as it saves one process step. Finally, with a careful design, we could achieve a total cooling surface of 140cm2 with a thermal resistance of the heat sink as low as 8 K/W, making it possible to eliminate the need for the fan that is used in equivalent commercially available products. Not only this further reduces the Bill Of Material cost, but it should also increase reliability as fan “failures in time” is larger than that of other components, in the lamp. We built 60 lamps with this process. Assembly process, thermal and functional measurements will be presented.
